Case Study - Fringer Cost Down
In 2004 a customer came to us with a problem. They were purchasing a "Fringer" unit, used in Arts & Crafts from Mexico which came wrapped in bubble wrap. This unit was very expensive and fragile, did not function well and experienced over 30% customer rejects. Their attempt to re-design the unit was also a failure, it only improved the reject rate by 10%, and was actually more expensive then the original design. They only managed to sell a couple of hundreds of these units in 2 year.

This product was so poorly designed, there was not way to save the design with some minor rework. We started with a clean sheet and totally re-designed the unit. Eliminated 11 parts, reduce the cost by 46%, . Our design was much better looking and more marketable. We handled the complete project from concept to build and packaging. Over the last 7 years, our customer sold thousands of these units, our reject rate was less then 2%

After 7 years, it is time to update the product. We are in the process of making minor but key modifications to the Fringer. Our goal is to reduce the cost by another 20% to 30% and bring our reject rate down to zero.

What is a Fringer? A small gadget that puts slits in strips of paper tape. 1/4 to 3/8 wide The tape is then rolled up tightly, end is glued, you spread open the rolled tape to form paper flowers These are used to make all types of arrangements, they are quite attractive.
Cost down does not always mean that you have to totally re-design the product. Obviously the least expensive cost down is done at the concept and design stage. Once product is released design changes are the last item on your list of cost down activities.
